SUBARU BOXER DIESEL
Press information October 2008
Fuji Heavy Industries Ltd.
Forester 2.0D: Aim of development
The SUBARU BOXER DIESEL is a new Subaru engine line-up that combines the lightweight compact construction of a Horizontally-Opposed Engine, providing minimal vibration noise and superior axle response, together with the high fuel economy and ample start-up torque from the low-speed range that a diesel engine offers. This diesel engine went on sale in 2008 Legacy and Outback models in Europe, receiving high praise for its sporty drive feeling, low vibration and noise, and excellent fuel economy. Now equipped to the Forester, the SUBARU BOXER DIESEL features Subarus first specialized diesel 6-speed manual transmission that is combined with a closed diesel particulate filter (DPF) to provide further evolution of environmental friendliness. This third generation Forester, resulting from the full-model change of Spring 2008, was developed under the concept of Best Packaging for an Active Lifestyle. Based on the development philosophy of Subaru vehicle with more safe, comfortable and fun, we skilfully balanced and condensed the three elements of packaging for ease of use, the enjoyment of driving underpinned by the sense of safety provided by symmetrical AWD (All-Wheel-Drive), and environmental friendliness with significant consideration for the global environment. In the European market, sales in the compact SUV category are increasing on a yearly basis, and within this segment, the sales of diesel models has overtaken those of gasoline models. The new Forester provides driving enjoyment through the superior combination of enjoyable driving that expresses reliability and assurance, packaging that expresses fun and ease of use, and design that expresses boldness and elegance. This crossover SUV is equipped with the SUBARU BOXER DIESEL providing excellent environmental friedliness, and its introduction to the European SUV market functions not only to expand Subarus coverage of our customers product needs but also to present a new Subaru that provides excellent driving stability, superior driving performance, and a segment-topping CO2 emission of 167 g/km* and fuel consumption of 6.3 litre/100 km* thanks to the SUBARU BOXER DIESEL and symmetrical AWD. *For the Forester 2.0D X.
Forester 2.0D: Major features
Environmental Friendliness
Friction loss has been reduced throughout the engine, transmission and AWD mechanism to provide fuel economy that is at the top level in the compact SUV segment. (CO2 emissions of 167 g/km and fuel consumption of 6.3 litre/100 km for the Forester 2.0D X, CO2 emissions 170 g/km and fuel consumption of 6.4 litre/100 km for Forester 2.0D XS) In addition to the good fuel economy for the SUBARU BOXER DIESEL, the adoption of a closed DPF improves the capabilities for purifying exhaust emission.
Driving Performance
The adoption of the SUBARU BOXER DIESEL, which not only provides the advantages of diesel engine, like massive torque and good fuel economy, but also cancels some typical disadvantages of conventional diesel engine, like noise, vibration and deterioration in handling performance, at the same time by its structural nature. The newly developed 6-speed manual transmission was designed to improve the ease of operation and provide driving enjoyment with excellent accelerating response and low-speed torque feeling. The symmetrical AWD, with its low centre of gravity and excellent weight balance, and the Subaru Dynamic Chassis Control Concept (Subaru DC3) provide superior riding and operating stability with natural driving performance. Forester 2.0D also features a 2,000kg towing capacity.
Comfort
A class-exceeding comfort is provided by the absorbent suspension system, including the new rear double-wishbone suspensions, designed under Subaru DC3. The spacious interior and good visibility also help amplifying the comfort level. In addition, the low noise and vibration character of SUBARU BOXER DIESEL leading to a quiet and quality ride adds another dimension of comfort diesel. The Forester 2.0D features an SUV body with casual sense of comfort offered by passenger cars.
Packaging
The best combination of interior spaciousness and compact body was considered. The Forester offers a skilful balance between ease of use, such as minimum turning radius, field of vision, and ease of boarding, sufficient cabin space for all passengers to ride in comfort, and superior utility. Compared with the previous model, the 2009 Forester is taller, wider and longer. The extended length was mainly used to stretch the rear seat capacity. Extended track and wheelbase help both giving more spaces to the interior and improving the straight-line stability. It was achieved without sacrificing the ease of handling with shorter turning circle and good visibility. Drivability is further improved by optimisation of approach and departure angles. The generous 215 mm road clearance allows the off-road capabilities of an SUV on rough or snow-covered roads, for reliable driving performance in any situation. Ingenious methods for providing a clear view of the front bonnet, such as a wide windshield area, and a hip point that provides a higher eye point ensure an excellent field of vision for easy confirmation of vehicle and driving conditions. Larger door openings, achieved through sash-doors, enlarged door opening angles, and the support shape of seat cushions afford smooth entry and exit. 3
SUBARU BOXER DIESEL: Features & Benefits
Low vibrations and noise
The movements of the horizontally-opposed pistons work in unison to effectively cancel out the second harmonic vibration (vibration with twice frequencies as engine revolution) with which driver feels uncomfortable. Thanks to this structural advantage, the SUBARU BOXER DIESEL does not need balancer shafts which are commonly used in conventional in-line and V-type engines. The compactly designed crankshaft sandwiched by the highly rigid cylinder blocks helps minimizing an uncomfortable noise and vibration up to high rpms.
Superior engine response and good fuel economy
No need of balancer shafts leads to low rotational inertia and friction within the engine itself. The result is exceptional accelerator response and good fuel economy.
Contribution to the handling performance
The bore pitch has been shortened and the left and right blocks holding the crankshaft provide a highly rigid design compared to the conventional in-line engines, which has also allowed use of an aluminium alloy cylinder block for weight savings. Thus the handling is less affected by a weight increase. In addition to the low centre of gravity provided by the structure of the Horizontally-Opposed Engine, the placement of the turbocharger unit at the lower part of the engine functions to maintain a low centre of gravity for the diesel engine, which tends to be quite heavy in weight.
SUBARU BOXER DIESEL: Mechanisms
1. Cylinder block
Cylinder block An aluminium alloy cylinder block has been used to maximize the potential of the highly rigid Horizontally-Opposed Engine layout. To obtain ideal diesel combustion, the stroke was extended by 11mm and the bore was shortened by 6mm compared to the 2.0-litre SUBARU BOXER petrol engine (EJ20). The bore pitch has been shortened to 98.4mm, which is similar to that of 6-cylinder SUBARU BOXER petrol engine (EZ30), while the 4-cylinder SUBARU BOXER petrol engine (EJ20) has 113.0 mm. This has led to a 61.3 mm reduction in engine block length for even more compact design.
BOXER DIESEL H4 (EE20)
BOXER Petrol H4 (EJ20)
Semi-closed deck: The block design uses the semi-closed deck type that has proven its durability in the turbocharged petrol models. This increases rigidity around the head gasket mating areas. Metal matrix composite journal: All 5 main bearings (journals) in the cylinder block incorporate metal matrix composite journals (which are inserted during the casting process), resulting in superior levels of quietness due to its high rigidity and similarity in the thermal expansion ratio to that of crankshaft. Metal matrix composite journals
Extra cooling channels: Cooling slits have been given between the cylinder bores to operate as water cooling channels, thus improving cooling performance.
Pistons High strength materials have been used to withstand the high combustion pressures of the diesel engine. Cooling channels within the pistons have been incorporated, with engine oil squirted via oil jets, which enhances piston cooling. Combustion Chamber Cooling Channel
Oil Jet Connecting rods The large ends of the connecting rods feature asymmetrical profile, which increases precision during assembly and in roundness of the surface connecting the crankpin for reduced friction. It has also contributed to minimize the rotational path thus enabled to employ extended piston stroke inside the compact cylinder block.
Crankshaft The crankshaft in the BOXER DIESEL can be designed shorter and lightweight compared to conventional in-line engines due to its overwrapping bore arrangement between both banks. This minimizes the bending moment caused by the combustion pressure thus contributes to lower the rising of noise level in higher rpms. The high strength crankshafts have undergone surface treatment to withstand the high combustion pressures that are found in a diesel engine.
2. Valve system / intake and exhaust system
Cylinder head High strength cylinder heads have been used to withstand the high combustion pressures. Roller rocker arms: compact and low friction end pivot type roller rocker arms have been used in combination with double overhead cam (DOHC) system. Valve System :The diameter of the intake valves have been optimised for enhanced breathing performance and swirl ratios, resulting in improved combustion efficiency. Intake ports The combination of an intake swirl pot system and optimised intake valve diameter results in ample swirl performance. Cam Drive System A highly durable chain system has been used to drive the camshaft to handle the variations in torque produced by the diesel engine. 6
3. Common rail system
A common rail system has been used for fuel delivery for better performance. The fuel is pressurised to 180 MPa before being fed into the common rail. Solenoid injectors: Specially designed injectors have been used. A shorter overall length of the injector has contributed to maintain overall engine width as that of the regular petrol engine despite the longer piston stroke.
temperature and reduce NOx emissions.
7. Engine mounting system
Liquid-filled engine mounting system has been employed for even less vibration and better handling performance.

Forester 2.0D: Transmission
A 6-speed manual transmission specialized for BOXER DIESEL has been newly developed. The new transmission has the same length as a 5-speed manual transmission due to efficiently engineered gear layout and shift-link configuration, resulting in a compact and lightweight 6-speed transmission. Optimization of the gear ratios, strong torque characteristic of a diesel engine, and the effects from creating a wide ratio have resulted in a transmission that can cover all types of driving, from the city to the expressway, as well as provide 2,000kg towing capability.
1. Gear ratio
The gear ratio set was newly determined in accordance with the new 6-speed transmission. The wide gear ratio set improves the ease of operation in any driving situations, from low to high speeds, and also improves fuel economy. The combination of higher final gear ratio and the wider pitch in the gear ratios from first gear to fifth gear improves low-speed traction and acceleration performance. 1st Forester 2.0D (Diesel) Forester 2.0X (Petrol) 2nd 3rd 4th 5th 6th Rev FINAL 4.444 4.111

2. Improved shift feeling
A cable shift system has been adopted together with an inertia weight for the lever mechanism on the transmission side. Additionally, optimisation of the shift-link configuration provides a shift feeling that is both nimble and firm. Vibration transmitted to the shift knob has been essentially eliminated. A continuously engaged synchro gear has been adopted in order to improve the shift feeling of reverse gear also. Additionally, the adoption of a helical gear greatly reduces gear noise.
3. Reduced friction
Optimization of lubrication paths and reduced agitation resistance have resulted in reduced friction loss that greatly contributes to improved fuel economy.
4. Other
A specialized cover has been positioned behind the inertia weight as it can normally be readily disturbed by rocks, mud or melted snow. This ensures reliable driving performance on poor or snowy road conditions, as well as enhancing quiet ride characteristics. Optimization of dual mass flywheel and clutch damper characteristics have resulted in near elimination of the booming noise emitted during low-speed driving.

The new heater control unit is designed to consume less energy, contributing to better fuel economy. The Forester 2.0D diesel engine possesses good heat efficiency meaning that water temperature does not readily increase during normal driving, making it necessary to use a Positive Temperature Coefficient Heater that provides supplementary heating in addition to the heating system used for regular gasoline vehicles. Use of this heater guarantees heating performance immediately after starting the vehicle and in regions of extremely cold temperatures
Forester 2.0D: Chassis/Body
With the aim of achieving new Subaru driving with comfort and reliability, the 2009 Forester was redesigned for comfort and reliability on the basis of a new chassis concept, the Subaru Dynamic Chassis Control Concept (Subaru DC3). This new design achieves a high-level of balance between operating stability, impact safety, and vibration/noise reduction. In particular, the new Forester eliminates harshness to provide the riding comfort of a saloon, but in the body of an SUV. For the Forester 2.0D, the front damper and spring characteristics have been optimized to suit weight increase of the front axle and 17-inch wheels of the diesel model for better response and stability.
1. Front suspension
The vehicle is equipped with a strut-type suspension, used for many years by Subaru. Its widened tread for improved turning stability, and optimised suspension geometry settings with adjusted camber angles and toe-in alignment have made substantial improvements in road-hugging traction and riding comfort. In addition, improvements in lateral rigidity due to a redesigned low arm and stabiliser, and optimised roll rigidity have achieved sure steering response.
2. Rear suspension
The double-wishbone rear suspension provides superior driving performance and flexible ride quality, and makes room for a deeper and wider luggage compartment. At the same time, it allows optimal geometry, including the Foresters large road clearance. Its widened tread, adjusted camber angles, toe-in alignment, compliance steering, optimised anti-lift geometry, and extended wheel stroke have made substantial improvements in road-hugging traction and riding comfort. In addition, all links and the rear differential are installed on the body via bushes, contributing to a structure that does not transmit shock or road noise from the driving surface directly to the body, for improvements in flexible and quiet riding comfort.
3. Brakes
Four-wheel disk brakes with superior braking performance are used on all models. In addition, improvements have been made to response and control through the use of tie-rod type boosters, an optimised pedal lever ratio, small-diameter master cylinders, and a long stroke. The Brake Assist system and ABS with EBD creates a highly reliable braking system that provides a feeling of safety in any situation. Size of rear brakes has been increased for improved performance on all models. 16-inch front disc brakes have been adopted for the Forester 2.0D models as a measure for the increased front axle weight due to the use of a diesel engine. Additionally, a mechanical negative-pressure pump has been adopted to optimize booster characteristics. These measures provide stabilised braking force and improved brake feeling. Tie-rod type booster The use of tie-rod type boosters that prevent deformation of the booster shell enhance linear steering when depressing the brake pedal. Brake assist system The brake assist system detects the pressure applied to the brake pedal. This system enables 18
the full potential of the brakes in any emergency situation. Hill start assist Manual transmission vehicles are equipped with a hill start assist function. On inclined surfaces, braking power is maintained for approximately one second after the brake pedal is released, preventing the car from rolling backward before the acceleration pedal is depressed. This function allows a smooth start on uphill roads.
4. Vehicle Dynamics Control (VDC) system
Vehicle Dynamics Control System, which assists the superior driving stability of symmetrical AWD, is standard on all models. Fed by information gathered by sensors that monitor drivers intention and vehicle/road conditions the system reduces the risk of lateral slipping (VDC: vehicle dynamics control) and sustains the traction of all wheels (TCS: traction control) by regulating engine power and applying brakes to individual wheels precisely. Thanks to the accurate and highly responsive system, the rear LSD is no longer needed and replaced by the TCS function. Due to this change, the TCS function remains in operation even while the VDC cut-off switch is turned on. The ABS (anti-lock brake system) is now integrated in the VDC control unit.
5. Steering system
A pinion electronic power steering system, similar to a gasoline vehicle, has been adopted. Assist characteristics have been optimised in consideration of the increased front axle weight due to the use of a diesel engine and 17-inch tires, resulting in a simple and direct steering feeling.
6. Vibration/Noise countermeasures
Various measures have been taken to improve sound insulation including strengthening of sound insulation characteristics in the area around the toe board, as well as adding insulation in front of the passenger seat foot space and felt to areas around the floor tunnel, and thickening the floor mats. In addition to the supple ride comfort and highly quiet driving characteristics of the chassis based on the Subaru DC3, low-noise characteristics have been achieved, such as transmission innovations that have reduced vibration and sound, and the essentially low-vibration characteristics of the Horizontally-Opposed Engine, resulting in a vehicle interior that is exceptionally quiet while driving.
7. Body
Evolution of new ring-shaped reinforcement frame body structure By fixing the frame around each pillar in a ring shape, we have streamlined the frame structure through a further evolution of Subarus unique ring-shaped reinforcement frame body structure, which strengthens the entire opening of both front and rear doors in a form that resembles a single loop. In addition to the effective application of the latest impact-absorption technology and high-tension steel plates, rigidity is improved with a cowl side stay connecting the front side frame and A pillar, to demonstrate stable functions and performance in a variety of driving situations. Sash doors The body side structure was redesigned, for balance in rigidity, strength, and lightweight, and to increase the size of door openings. Narrowing sashes and pillars while maintaining their rigidity has contributed to an improvement in field of vision. In addition, double-layered door 19
seals and a new type of weather stripping are used to improve air conditioning efficiency and ensure a quieter ride, and provide an improved seal between the body and doors.
Forester 2.0D: Safety
The 2009 Forester, with its new ring-shaped reinforcement frame body, has realized high levels of both active and passive safety with considerable consideration for both passenger protection and even for the passengers on the other vehicles.
1. Omnidirectional collision safety frame
Rational evolution in base frame structure allows effective absorption and dispersion of impact energy for advanced collision safety in frontal, side, or rear impact crashes. In addition, the new Forester addresses safety features for pedestrians and other vehicles in collisions.
2. Improvement of safety around doors
In addition to ensuring a high level of safety with impact-absorption performance in the event of a side-impact collision, the door structure improves the ease of passengers to evacuate from the vehicle. Jam prevention structure A jam prevention structure is used along the front edge of rear doors, so that front and rear doors do not become jammed together and unopenable in the event of a collision. Rear door catcher structure In addition to the strikers on door locks, catchers installed near side seals prevent doors from collapsing into the cabin in the event of a side-impact collision. This feature contributes to both collision safety and a reduction in weight.
3. Improvement of safety in the rear
In addition to a layout in a position suitable to bring the height of the rear frame in alignment with the height of the front bumper in standard passenger vehicles, in the event of collision the frame absorbs impact by collapsing gradually from the rear. This allows the efficient absorption and dispersion of energy in a rear-impact collision, reducing injury to passengers.
4. Pedestrian safety
Effective energy absorption during a collision has been achieved through the optimization of bonnet frame and material, and the use of cowl panels and an impact absorption structure for the front bulk. This has reduced the degree of injury inflicted in the event of collision with a pedestrian.
5. Effective impact-absorbing powertrain
The Horizontally-Opposed Engine and vertical transmission lay-out not only improves active safety for its superb dynamic performance, it is also effective in reducing the degree of injury inflicted in the event of heavy collision. In the event of a heavy frontal collision, the flat engine and transmission can drop underneath the body floor, instead of collapsing into the cabin. This avoids secondary impact with passengers.
6. SRS side air bags and SRS curtain air bags
SRS (Supplemental Restraint System) side air bags and SRS curtain air bags, which greatly contribute to the reduction of passenger injury in the event of a side-impact collision, are standard on all models. Side air bags have been optimised with an enlarged protection area to cover the chest area. In addition, sensors have been added to B pillars and C pillars for the optimum control of curtain air bags. 21
7. Whiplash reduction seats
Active head rests Headrests are moved forward to quickly cradle the head. Energy absorbing headrests Headrests have a double internal structure to absorb impact to the head. Energy absorbing seatbacks Seatbacks absorb the force when passengers are pushed backward.
8. Other safety features
Impact-absorbing trim Pillar trim adopts impact-absorbing structures, to protect passengers heads in the event of a collision. Safety pedals Safety pedals are used to prevent brake and clutch (in manual transmission models) pedals form collapsing into the cabin in the event of a frontal collision.
