The use of naked flames is forbidden for any type of operation. Before commencing any service or inspection operation on the vehicle, switch off the engine and remove the key, wait until the engine and the exhaust system have cooled down and, if possible, raise the vehicle with the suitable equipment onto firm flat ground. In order to avoid burns, be careful not to touch any parts of engine or exhaust system which have not cooled down completely. The vehicle is constructed of inedible parts. Do not bite, suck, chew or swallow any part of the vehicle for any reason whatever. If not expressly described, the reassembly of the units is carried out by reversing the order of operations. Handle fuel with the greatest caution. Never use fuel as a solvent for cleaning the vehicle. Disconnect the negative cable () from the battery when electric welding. When two or more persons are working together, make sure that each is working in safe conditions. BEFORE DISASSEMBLY Remove any dirt, mud, dust and foreign matters from the vehicle before disassembling the components. Use, when necessary, the special tools designed for this vehicle. DISASSEMBLING THE COMPONENTS Before disconnecting the joints (pipes, cables, etc.), mark the positions on all of them and mark them with different distinguishing signs. Each piece must be marked clearly, in order not to have problems during installation. Clean and wash carefully any disassembled parts with low inflammability detergents. Keep the parts that are used in pairs together, since they have adapted to each other following the normal wear. Some components must be used together or replaced completely. Keep away from heat sources.

The brake fluid can damage painted, plastic or rubber parts. When performing maintenance operations on the braking system, put a clean shop towel on these parts. KEEP AWAY FROM CHILDREN.
#//,!.4 In certain conditions, the ethylene glycol contained in the engine coolant is flammable: its flame is invisible, but you can be burned anyway.
Avoid spilling the engine coolant on the exhaust system or on the engine components. They may be hot enough to cause the coolant to ignite and burn without a visible flame. The coolant (ethylene glycol) can cause skin irritation and is poisonous if swallowed. KEEP AWAY FROM CHILDREN. Do not remove the radiator cap when the engine is hot. The coolant is under pressure and may cause burns.

The battery gives off explosive gases; keep cigarettes, flames and sparks away from the battery. Provide adequate ventilation when operating or recharging the battery. The battery contains sulphuric acid (electrolyte). Contact with the skin or the eyes may cause serious burns. It is advisable to wear protective clothing and a face shield. In case of contact with the skin, flush immediately with plenty of water. In case of contact with the eyes, flush with plenty of water for at least 15 minutes and consult a doctor without delay. The electrolyte is poisonous. If the electrolyte is accidentally swallowed, drink large quantities of water or milk and then milk of magnesia or vegetable oil and consult a doctor without delay. KEEP AWAY FROM CHILDREN.

REASSEMBLING THE COMPONENTS
Never use a circlip twice. When a circlip is removed, it must be replaced with a new one. When assembling a new circlip be careful not to stretch its ends more than strictly necessary to put it on the shaft. After installing a circlip, make sure that it is completely and firmly inserted in its seat. Do not use compressed air to clean the bearings.

The terms right and left are referred to the rider seated on the vehicle in the normal riding position. Use only original aprilia SPARE PARTS. Use the recommended lubricants. Whenever possible, lubricate the parts before reassembly. When tightening screws and nuts, begin with those having greater diameters or with inner ones, proceeding diagonally. Tighten screws or nuts in successive passages before applying driving torque. Always replace gaskets, grommets, circlips, O-rings and split pins with new ones. Before the assembly, clean all the connection surfaces, the oil seal edges and the gaskets. Apply a thin layer of lithium-based grease on the oil seal edges. Put back the oil seals and the bearings with the mark or serial number facing towards the outside (visible side). When installing the bearings, lubricate them abundantly. Make sure that each component has been reassembled correctly. After a repair or periodic maintenance operation, carry out the preliminary checks and test the vehicle in a private area or, in any case, in a low-traffic area.

The fuel used for internal combustion engines is extremely inflammable and in particular conditions it can become explosive. It is important to carry out the refuelling and the maintenance operations in a wellventilated area, with the engine off. Do not smoke while refuelling or near fuel vapours, in any case avoid any contact with naked flames, sparks and any other heat source to prevent the fuel from catching fire or from exploding. Further, prevent fuel from flowing out of the fuel filler, as it could catch fire when getting in contact with the red-hot surfaces of the engine. In case some fuel has accidentally been spilt, make sure that the area has completely dried and before starting the vehicle verify that there is no fuel inside the fuel filler neck. Since petrol expands under the heat of the sun and due to the effects of sun radiation, never fill the tank to the brim. Screw the plug up carefully after refuelling. Avoid any contact of the fuel with the skin and the inhalation of vapours; do not swallow fuel or pour it from a receptacle into another by means of a tube. Petrol is poisonous and carcinogenic and contains chemical substances that cause birth defects and other reproductive problems. If petrol should be accidentally spilt on the skin or clothes, immediately wash it off with soap and water and change clothes. In case of contact with the eyes, or in case of swallowing, contact a doctor without delay. Never try to siphon petrol by sucking it with your mouth. In case of overturning, the vehicle will leak petrol, which is extremely flammable. Flames or sparks may cause a fire, which could not only destroy the vehicle, but also the building in which it is, and cause serious injuries or even death. DO NOT DISPOSE OF FUEL IN THE ENVIRONMENT. KEEP AWAY FROM CHILDREN.

The battery gives off explosive gases; keep cigarettes, flames and sparks away from the battery. Provide adequate ventilation when operating or recharging the battery. The battery may be damaged if it is charged excessively or insufficiently, or if it remains down for a long period. These conditions also reduce the life of the battery. Even in normal conditions of use, the battery performance levels decrease after 2-3 years. The battery recharge restores the voltage rated values. Rapid voltage drops or untimely exhaustion of the voltage may be due to: faulty or wrong recharge system (excessive voltage value and/or recharge time); battery wear (battery elements in short circuit); long periods of overload (ignition switch left in position n with engine off for long periods); repeated overloads (repeated use of the start push button "r" in case of difficult start); improper battery maintenance. Before looking for troubles in the recharge system, make sure that the battery is used correctly and is regularly serviced. Check if the battery is often overloaded, for example if the lights are left on for long periods with the engine off. When the vehicle is not used, the battery automatically runs down. For this reason, it is advisable to recharge the battery every two weeks, in order to prevent sulphation. The filling of a new battery with electrolyte produces voltage, but it is always advisable to charge the battery to obtain the best performance levels. Furthermore, the life of the battery will be longer if it is charged at the beginning of use. To check the battery recharge system, always keep to the instructions given at p. 174 (RECHARGE AND GENERAL POWER SUPPLY CIRCUIT).
Per la ricarica della batteria, non superare mai la tensione e il tempo di carica indicati sulla batteria stessa. Luso di eccessiva tensione o il prolungamento del tempo di ricarica possono danneggiare la batteria. Leggere attentamente pag. 142 (BATTERIA).
Rimuovere la batteria dal suo alloggiamento, vedi pag. 144 (RIMOZIONE BATTERIA). Svitare e togliere i tappi degli elementi. Collegare la batteria a un caricabatterie. consigliata una ricarica utilizzando un amperaggio di 1/10 della capacit della batteria stessa. A ricarica avvenuta, ricontrollare il livello dellelettrolita ed eventualmente rabboccare con acqua distillata. Serrare i tappi degli elementi.
Rimontare la batteria soltanto dopo 5-10 minuti dal disinserimento dellapparecchio di carica, in quanto la batteria continua a produrre, per un breve periodo di tempo, gas idrogeno molto infiammabile.

By means of an ohmmeter-tester check the continuity among the various cables, respecting the indicated polarity. IGNITION FLYWHEEL Pick-up coil: between red/white cable and earth 500 20%. Condenser charge coil: between black/red cable and earth 800 20%. IGNITION SWITCH Disconnect the ignition switch connector. By means of an ohmmeter-tester, check the continuity among the cables in the various positions, according to the connections, see page 164 (B - GENERAL WIRING DIAGRAM. IGNITION COIL Primary winding: between faston tang and earth 0.7 20%. Secondary winding: between H.V. cable and earth 6 k 25%.

GENERATOR Disconnect the three-way connector from the generator. Start the engine and bring it to 6000 rpm. By means of an alternate current voltmeter-tester, measure voltage between: white cable and generator earth = value over 41.2 V yellow/red cable and generator earth = value over 35 V By means of an alternate current amperometer-tester, measure voltage between: white cable and generator earth = value A yellow/red cable and generator earth = value A BATTERY No-load voltage 12.V. Electrolyte density 1.26 at 20 C Check the electrolyte level and if necessary top up with distilled water. Make sure that there are no signs of sulphation. Change if necessary.

Function It blinks when the direction indicators are on. It comes on for a few seconds when the ignition key is turned to position n, thus checking the functionality of the LED. If the LED does not come on when the engine is started, see p. 194 (AREA 51 DASHBOARD PROBLEM SOLUTION), point 8 Mixer oil reserve warning light j. If the warning light comes on and does not go out after the check, or if it comes on during normal functioning, this means that the 2-stroke oil reserve is being used; in this case, top up the 2-stroke oil tank. It comes on when the headlight is in low beam position. It comes on when the headlight in high beam position. It comes on when the ignition key is turned to position n , thus checking the functionality of the LED. If the LED does not come on when the engine is started, see p. 194 (AREA 51 DASHBOARD PROBLEM SOLUTION), point 8 Fuel level warning light g. It comes on when less than 20.5 l. of fuel are available in the fuel tank. It indicates the approximate fuel level in the tank. When the fuel tank is full, the indicator scale is completely lit up in correspondence with the gray reference mark (on the left upper side). As the fuel level decreases, the lit area decreases as well; when it reaches the red mark (on the left lower side), the low fuel warning light g comes on. It indicates the approximate temperature of the coolant in the engine. When the indicator scale starts to light up (light blue reference mark on the right lower side), the coolant temperature is sufficient to ensure the trouble-free running of the vehicle. If the lit area on the scale reaches the red mark (on the right upper side) and blinks, stop the engine and check the coolant level, see p. 71 (COOLANT).

(*) = In cases like these, change the dashboard with a perfectly working one and repeat the tests.

CONNECTOR CHECK

Description Insufficient connector contact. Check Repeat the removal/reinstallation of the connector for many times. Slightly pull the wiring. Remove the connector and check the terminals (for example, for folds, deformations, rust, non-genuine components, etc.).
If the defect persists after these checks, repair the connector and check again.

BATTERY CHECK

Drain the cooling system, see p. 75 (DRAINING THE COOLANT SYSTEM ). Disconnect the terminal (A) (white/ black (Bi/N) cable) from the thermistor (21). Remove the thermistor (21), see ENGINE SERVICE AND REPAIR MANUAL n. 921 (I-UK-F-D-E). Connect a pocket tester (D) (set as an ohmmeter) to the thermistor (21), as indicated in the figure. Dip the thermistor into a container (F) containing coolant. Dip a thermometer (E) with range 0150C into the same container. Put the container on a burner (G) and slowly warm up the coolant. Check the temperature indicated by the thermometer and the thermistor value indicated by the tester. Make sure that the thermistor varies according to the temperature. as indicated.
